Product manuals and instruction leaflets in volume: folding, small type and keeping print in step with the production line

Print that has to keep pace with a production line

Manufacturers, importers and distributors in Singapore often need a printed manual or instruction leaflet in every box. A small appliance needs a user manual and a warranty card. A medical device or a health supplement needs a leaflet with directions and warnings. An electronics importer needs a quick start guide in English and two or three other languages. The print itself is not complicated, but the timing is. If the leaflets are late, the boxes cannot be packed. If they are wrong, a whole batch may need to be repacked.

This guide is about planning manuals and instruction leaflets as a bulk print job. It covers formats and folds, how to handle small type and multiple languages, the paper choices that make folding work, and how to schedule print so it arrives in step with production without filling a warehouse with leaflets that may change next month.

Formats: folded leaflet or stitched booklet

Most product documents fall into one of two formats.

  • Folded leaflet: a single large sheet folded down to fit the box. Folds can be simple (one fold), letter folds, concertina folds, or cross folds that reduce a large sheet to a small packet. Leaflets are cheap to produce in volume and work well for instructions, warnings and multi-language inserts.
  • Stitched booklet: pages folded and stapled in the spine, usually in A5, A6 or a custom small size. Booklets are easier to read and better for longer manuals with many steps or diagrams.

For very long manuals, perfect binding is possible, but most product manuals stay under 48 pages and suit saddle stitching. Our booklet printing page explains page counts and binding options.

Fit the box first

Decide the final folded size from the space in the box, not from the artwork. Measure the actual packaging, allow a little room so packers can insert the leaflet without bending it, and give the printer the exact final size. A leaflet that is a few millimetres too big slows down every packer on the line.

Small type and readability

Manuals and leaflets often carry a lot of text in a small space, especially when they include warnings, regulatory information and several languages. That puts pressure on type size.

  • Avoid going below the type size your regulator or customer specifies. If there is no rule, keep body text at a size most adults can read without effort.
  • Use a clear sans serif font for instructions, and keep warnings visually distinct.
  • Print small text in solid black, not a mix of four colours. Fine text built from four colours can look blurred if the colours shift slightly on press.
  • Check that diagrams and icons stay clear at the final size, not just on screen.

Health products and medical devices may have specific labelling and leaflet requirements from the Health Sciences Authority or the customer. Get the content approved before you send files to print.

Multiple languages

Products sold across Southeast Asia often need instructions in several languages. There are three common ways to handle this:

  • One leaflet, all languages: simple to pack, but the leaflet gets large and the type gets small.
  • One leaflet per language or market: cleaner to read, but packers must use the right version for each shipment.
  • Multi-version run: several language versions printed in the same run, sharing setup costs. Our guide to multi-version bulk print runs explains how this works.

Whatever you choose, add a small version code and language code to each leaflet, for example in a corner of the back page. When a customer or distributor reports a problem, you can tell immediately which version was in the box.

Paper and folding

Paper choice affects whether a leaflet folds cleanly and whether it survives in the box.

UseTypical paperNotes
Multi-fold instruction leafletThin paper, around 60 to 80 gsmFolds into a small packet without cracking or springing open
Quick start guide, few folds100 to 130 gsmFeels more substantial, still folds cleanly
Booklet manual, inner pages80 to 120 gsm uncoated or matteEasy to read, takes notes
Booklet coverHeavier matte or silk boardProtects the booklet in the box
Warranty card250 to 300 gsm cardMay need a perforation or a writable area

Heavy paper with many folds can crack along the folds, especially across solid colour areas. Ask your printer about grain direction and scoring for heavier stocks.

Scheduling print around production

The main challenge is timing. Leaflets have to arrive before packing starts, but large stocks of leaflets go out of date when the product or the regulatory text changes.

  • Share the production schedule with the printer. If they know when each batch is packed, they can plan press time around it.
  • Use phased delivery. Print the full quantity in one run for the best unit price, but deliver in stages. We cover this approach in our guide to phased delivery on a large print run.
  • Freeze content before printing. Agree a cut-off date for changes to the manual. After that, any change waits for the next run.
  • Keep a small buffer. Order a little more than the production quantity to cover damage and repacking.

When the product is reordered months later, the leaflet should match the earlier one exactly unless it has been updated on purpose. Our article on reprinting a bulk job months later covers keeping files and specs on record.

Packing and delivery

Ask for leaflets to be bundled in counts that match your packing process, for example bundles of 100 or 250, and for cartons to be labelled with the product, version, language and quantity. If packing happens at a third-party warehouse or a contract packer, deliver straight there and confirm their receiving hours.

Cartons of thin folded leaflets are heavier than they look. Ask for carton weights that one person can lift safely, and for cartons to be stacked on pallets with corner protection if the delivery is large. Leaflets that arrive crushed or damp are hard to insert neatly, and a packing line that stops to sort damaged bundles loses time quickly. Our guide to transit damage on a bulk print run lists what to check when the pallet arrives.

Keep a few sealed sample packs from every run on file. If a question comes up later about what was in a particular batch, you can pull the sample instead of guessing, and it gives the printer a physical reference when the job is reprinted.
